Impregnation machine for stators of e-motors. The machine's software was not yet mature or ready for production but still had to be integrated into the production line. I supported bridging the software gaps in case of errors to keep production running. I was the only one working on the software daily. I identified all the fault messages that were not maintained and implemented fixes.

Modernization of an exhaust system for a paint line

Customer: Apteg mbH.
Use of 26 SEW drives with 37 kW and 22 kW motors + differential pressure sensors that measure the pressure before and after a filter. The sensor generates a notification when the filter value reaches a certain threshold to prompt filter replacement.
My task was to implement and commission all drives in the software.
Adjust the visualization. There were two lines: basecoat and clearcoat.
For the basecoat line, 25 motors without drives were replaced with 15 new ones with the same power. The clearcoat line has 11 drives. I implemented all pressure sensors in the software and visualized each sensor's readings.
A certain pressure control was also programmed and visualized, although it was not a true control loop as the customer wanted a simple solution.

Software modification of an existing TIA program to VW standard

The production line has several stations where the transmissions are built and tested step by step. Conveyors move the transmission from station to station. Each station detects arrival with an RFID scanner and light barriers. Other functions like lifting the conveyor, lowering Bosch screwdrivers and other actuators also run automatically. Functional sequences were programmed with S7_Graph. Visualization was implemented with HMI Lite.

Modernization of S5 cards to S7-400 CPU

Modernization work: replacing S5 DI/O cards with new cards compatible with an S7-400 CPU. All signals were forced by the PLC during the upgrade, since production could not stop.
Implementation of new safety light curtains, including safety cards that were installed in the PLC rack. The whole system is programmed in S7.
Hardware configuration in S7 was also created. Safety programming of the new light curtains and implementation into the safety program.

Sheets of various sizes are transported on conveyors, which were programmed as step chains with S7 Graph.
A Fanuc robot is responsible for picking the sheets from the last conveyor and placing them on the laser table. The robot is dumb, it always waits for a command from the PLC. It has a safety card connected to the PLC safety system.
The laser tables are controlled by the PLC to move under the laser and cut the sheets.
After cutting, the tables come out again and the robot moves to pick up the sheets and place them on a deburring portal.
